How We Designed a Better Track Saw Guide Rail End Cap

A track saw guide rail end cap is a pretty simple thing.
At least it looks that way when it’s finished.
When I set out to design ours, I didn’t want to copy what was already on the market and make another slightly different chunk of plastic for the end of a rail. If Huntington Builds was going to make one, I wanted it to be better—not just marginally different.
The original problem was familiar to anyone who uses dust extraction with a track saw: the hose or cord reaches the end of the guide rail, catches an edge, and interrupts an otherwise smooth cut.
End caps already existed. The question was how to make one slimmer, easier to live with, and less likely to create a new annoyance while solving the old one.
How Do We Remove the Bulk?
The first thing I wanted to eliminate was unnecessary bulk.
A guide rail is already a carefully engineered aluminum extrusion. Wrapping a large amount of plastic around the outside seemed like the easy answer, not necessarily the best one.
So instead of designing around the outside of the rail, I started by reverse engineering the rail itself.
Festool and Makita guide rails are similar enough that I wanted one design to work properly with both—but similar isn’t the same as identical. That meant measuring the critical geometry and painstakingly creating a test rail that incorporated the dimensions we needed from both systems.

Then came the glamorous part of product development.
Print a test model. Try it. Change it. Print another one. Try it again.
There were a lot of test rails. And a lot of test caps.
The fit had to be just right: strong enough that the end cap stays securely on the guide rail during normal use, but loose enough that you can remove it when you actually need to.
Once that fit was dialed in, we didn’t need a bunch of extra material surrounding the extrusion to compensate for a sloppy fit.
That allowed us to create the tight, contoured design we wanted from the beginning.
Sorry, Milwaukee people. The Milwaukee guide rail profile is different enough that it needs its own end cap. We’re developing that as a separate version rather than pretending the Makita/Festool cap fits something it doesn’t.
The Geometry Does the Work
Look closely at the finished cap and you can see how tightly it follows the guide rail instead of hanging off the end like a bumper.

That slim profile isn’t just about appearance. The geometry of the rail helps retain the cap, which lets the finished part stay compact.
The goal was never to see how much plastic we could add.
It was to figure out how much we could remove while still making the part work exactly the way we wanted.
How Do We Reduce the Need to Take It Off?
Once the cap fit properly, the next question was pretty obvious:
Why should you have to take it off at all?
Track saw guide rails have channels designed for clamps and accessories. If an end cap blocks that channel, you have to remove the cap every time you want to slide in a clamp.
That isn’t a catastrophic problem.
It’s just annoying.
And eliminating small shop annoyances is pretty much how I ended up making these things in the first place.
So, where the guide rail geometry allows it, we designed the end cap to maintain access to the clamp channel while the cap remains installed.
Slide in your clamp. Make your cut. Leave the end cap alone.
Because the best way to make something easier to remove is sometimes to design it so you don’t need to remove it in the first place.
How Do We Reduce Those Annoying Hose Snags?
Then we came back to the problem an end cap is supposed to solve in the first place.
A dust-extraction hose or power cord moving along a track saw guide rail doesn’t care how clever the CAD model is. It cares about geometry.
Sharp corners, abrupt transitions and protrusions give a hose something to catch.
So simply covering the exposed aluminum wasn’t enough.
We looked at the cross-section and exterior profile and asked another question:
Where can we remove a corner? Where can we soften a transition? Where can we change the profile so the hose is more likely to slide past instead of catch?
We reduced unnecessary corners and modified the exterior profile to create smoother transitions for hoses and cords moving over the end of the rail.

The result isn’t a giant hose deflector hanging off the end of your track.
It’s the opposite: a small, smooth, tightly contoured end cap designed to give the hose as little as possible to catch on.
Better, Not Just Different
Look at the finished end cap and it doesn’t appear particularly complicated.
That’s intentional.
We removed bulk by engineering the fit around the actual Festool and Makita guide rail profiles. We reduced how often you need to remove the cap by maintaining clamp-channel access where the rail allows it. And we reduced hose and cord snags by eliminating unnecessary corners and reshaping the exterior profile.
The simplicity of the finished part is the result of the work that went into designing it—not the absence of it.
That’s the standard I try to use for Huntington Builds products.
If something already exists, making another copy of it isn’t particularly interesting.
Better, not just different.
